I came accross this website which allows you to use a script (written in PHP) to create your own 80X15 buttons.
The script is neat and allows you to customize your buttons as you like except, of course, the size of the button 
The PHP source code of the script is also there and can be found here and here.
The PHP class BrilliantButton is easy to use and it's under GPL!
here are some buttons that I created:
I liked the first one the most and I've already started using it in my sigs in forums I visit.
